Steel vs. Aluminum: Which Material Is Right for Your Fabrication Project?

Choosing the right material is one of the first decisions in any metal fabrication project. Two of the most common options - steel and aluminum - can both be incredibly versatile, but they don't perform the same way.

Strength, weight, corrosion resistance, cost, fabrication requirements, and the environment where the finished product will be used can all factor into the decision.

So, steel vs. aluminum: which one makes sense for your project? The answer depends on what you need the finished product to do.

What's the Difference Between Steel and Aluminum?

The most obvious difference is that steel is primarily an iron-based alloy, while aluminum is a lightweight non-ferrous metal.

That difference in composition gives each material its own advantages.

Steel is generally stronger and more rigid, making it a common choice for structural applications and projects that need to withstand significant loads or impact.

Aluminum is significantly lighter and naturally resistant to corrosion, making it useful when weight or exposure to the elements is an important consideration.

But material selection isn't as simple as choosing strength over weight. The specific grade, thickness, design, fabrication process, finish, and application all matter.

When Does Steel Make Sense?

Steel is everywhere for a reason. It's strong, versatile, widely available, and well suited to a huge range of fabrication processes.

You'll commonly find fabricated steel in structural components, equipment, industrial projects, railings, stairs, frames, supports, brackets, and countless other applications.

Advantages of Steel

Strength and rigidity: Steel can handle substantial loads and stresses, making it a natural choice for many structural and heavy-duty applications.

Fabrication versatility: Depending on the project, steel can be cut, bent, rolled, machined, and welded into an enormous variety of components.

Material availability: A wide selection of steel plate, sheet, tube, pipe, angle, channel, and other shapes gives fabricators plenty of options.

Cost: Although pricing fluctuates and varies by grade and quantity, steel can be a cost-effective choice for many applications.

One consideration is corrosion. Untreated carbon steel can rust when exposed to moisture and the elements, so projects may require paint, powder coating, galvanizing, or another protective finish depending on where and how they'll be used.

When Does Aluminum Make Sense?

Aluminum's biggest advantage is easy to understand the moment you pick it up: it's light.

Its lower weight makes aluminum valuable for applications where reducing the overall weight of a component or assembly matters. It's also naturally corrosion resistant because it develops a protective oxide layer when exposed to air.

You'll see fabricated aluminum used in everything from transportation and equipment components to enclosures, platforms, architectural features, and other applications where weight and corrosion resistance are priorities.

Advantages of Aluminum

Lower weight: Aluminum is roughly one-third the density of steel, making it attractive for projects where weight matters.

Corrosion resistance: Aluminum naturally resists corrosion and doesn't rust in the way carbon steel does.

Workability: Aluminum can be cut, formed, machined, and welded, although doing so requires the right equipment, techniques, and experience.

Appearance: Depending on the application, aluminum can also provide a clean finished appearance and can be anodized, painted, powder coated, or otherwise finished.

Is Steel Stronger Than Aluminum?

Generally, yes, but there's more to the story.

Steel typically offers greater strength and stiffness than aluminum for a comparable section. However, engineers and fabricators can sometimes compensate for aluminum's lower strength through material grade, thickness, geometry, or design.

That's why simply asking which material is "stronger" doesn't necessarily tell you which material is right.

A component doesn't need to be made from the strongest material available. It needs to be made from a material that meets the requirements of that specific application.

Is Aluminum More Expensive Than Steel?

Aluminum generally costs more per pound than common carbon steel, but comparing price by weight alone doesn't tell the whole story.

Because aluminum is much lighter, a finished aluminum component may require considerably fewer pounds of material. Fabrication time, welding requirements, finishing, material availability, design, and quantity can also influence the final project cost.

For custom fabrication, it's better to evaluate total project cost than simply compare the price of raw material.

What About Welding Steel vs. Aluminum?

Both materials can be welded, but they behave differently.

Carbon steel is commonly welded using processes such as MIG, TIG, and stick welding, depending on the application.

Aluminum requires different considerations. Its thermal characteristics and naturally occurring oxide layer affect how it responds during welding, and the appropriate equipment, filler material, shielding gas, and technique need to be used.

This is another reason material selection should happen early. The material you choose can affect several of the fabrication processes that come afterward.

Steel vs. Aluminum: How Do You Choose?

When deciding between steel and aluminum, consider questions like:

  • How much weight does the finished product need to support?

  • Does the overall weight of the product matter?

  • Will it be used indoors or outdoors?

  • Will it be exposed to moisture or corrosive environments?

  • Does it need a protective or decorative finish?

  • Will it be welded, formed, machined, or assembled?

  • How many pieces need to be produced?

  • What does the project specification or drawing require?

Sometimes the answer is obvious. Other times, changing the material can affect everything from the design to the fabrication process and final cost.

Start With the Project, Not Just the Material

There's no universal winner in the steel vs. aluminum debate.

Steel brings strength, rigidity, versatility, and value. Aluminum brings lower weight and natural corrosion resistance. The right choice is the one that fits the actual demands of the finished product.
